Sorry to start a new thread but I promised Tach and a few others a resolution to the issue. I spoke to my advisor again this morning as well as received images from Mach1gxsr who had the same issue, so I figured I would post both here.

My advisor stated that the issue was the factory weld "or lack there of" between the rear seat metal panel, the trunk floor and the metal wheel well. The first attempt at a fix they tried to foam this area to keep the panels appart so that they would not squeak, the squeak was resolved but it quickly turned into a popping noise that I could recreate by pushing down on the rear bumper. I took it back to the dealer once again, this time the vehicle spent two days in the body shop so that they could weld the seams which resolved the issue. The pictures below are of Mach1gxsr's fixed vehicle. The welds in his vehicle are very visible and in one area from the inside it looks like the metal was burned away instead of welded into place. I have inspected the outside wheel well on my Mach and do not have the weld spot where the heat melted through to the outside of the vehicle. I have not pulled the carpet back to get good pictures of the inside but will try to do that this weekend if the weather cooperates. Since this seems to be a common issue in the Mach community I will try and do a write up of the exact process once my advisor faxes over the details on their fix.

Here is where mine is taking it to a friend who works at the dealer. Looks like there is 4 spots 1 in the corner where mine let loose and follow the radius down and there is 3 in a row close together. I used a screwdriver to check the 3 and they where still attached. The top one i bent aside a little and the noise was gone. :eg:  :alc: Thanks guys for this thread pointed me in the right direction!

I keep thinking about buying a small mig unit and with all these faulty welds or lack there of kinda makes you want to be there at the plant so you can supervise the welds. Looks like the robot missed welding geez they sure get sloppy on such an easy thing to fix with some computer programing. I look forward to reading your post as I am putting a file together so when I get my sub frames welded in they can fix all these others area's for a better car they way it should have been built.

you'll regret that statement when the robots take over in the year 2010...I for one think they're doing fine and wouldn't change one single robot, nope not one, not a single one...

I'm no welder (I'm challenged by super glue) but that looks like a crappy weld to burn through like that.

Hmph....I thought that the noise in my Mach was the LCAs. Now I gotta have the stealership check welds. Thanks guys, I would never have thought of that! I get a popping noise anytime I hit uneven pavemant, bumps, whatever. It is starting to get annoying.

What are the symptoms of this problem?

I thought it was the tail pipes hitting the upper control arms. I'll check it tomorrow.

Thanks.

I have grown up around welding and my father was an Engineer and was always doing metal work around the house. It does take some time to learn how to weld a good bead that will hold.

This thread, although about 2 years old, helped me get mine repaired as well. It wound up being the welds as well. Thanks!
